Patrol Equipment Cover

This is a small car used for patrol vehicles. The client approached us with a request to add a cover for the patrol equipment on top of the car. The challenge with this product lies in ensuring that the top cover fits both the equipment and the original car frame. Although vacuum forming offers advantages over other plastic processes, such as lower mold costs and shorter sampling times, it also has certain drawbacks. Due to the nature of the vacuum forming process, which involves heating, softening, and stretching the material, the product dimensions can be controlled but not entirely precise, resulting in some tolerances.

For products that require assembly like this, we usually follow these steps during the sampling stage:

  1. We compare the critical parts on the 3D model and create a jig based on the dimensions of important assembly points. This jig is then compared with the finished mold to check for compatibility.
  2. After completing the sample, we use an ultrasonic thickness gauge to test the thickness of various sections and adjust the heating plates to avoid areas that are too thick or too thin.
  3. Once the key areas and thickness meet the requirements, we proceed with physical assembly, directly fitting it onto the car frame and patrol recording equipment to ensure a perfect fit.

In summary, while vacuum forming offers distinct advantages in terms of cost and efficiency, careful consideration must be given to the inherent tolerances of the process, particularly for products requiring precise assembly. By meticulously comparing critical dimensions, testing material thickness, and conducting physical assembly trials, we ensure that the final product not only meets the functional requirements but also fits seamlessly with the existing equipment and vehicle structure. This approach allows us to deliver a high-quality solution that satisfies both the client’s specifications and the demands of the application.

Modify A Car Bumper

The client approached us with a request to modify a car bumper using the vacuum forming process. The challenge with car bumpers lies in maintaining the required thickness and uniformity across all parts during high-stretching processes, as well as meeting the UV resistance and matching the original car paint color.

Due to the nature of the vacuum forming process, which involves heating, softening, and stretching, particularly for products with significant stretching, the dimensions can be controlled but not entirely precise, leading to some tolerances and potential surface issues like ripple marks. For such products, we typically achieve the desired results through the following methods:

  1. Thickness and Dimension Control: We utilize proprietary auxiliary forming techniques, such as bubble blowing technology (where a specific value is set, and the heated sheet is inflated to pre-stretch it, ensuring relatively uniform thickness across all areas), and precise temperature control of the heating plates, adjusting the temperature based on different structural needs.
  2. Surface Quality Requirements: To meet the automotive surface quality requirements, we first sand and fill the finished product with putty. We then apply PU paint, a type of automotive-grade paint that offers excellent UV resistance and is less prone to fading. Finally, we use a colorimeter to compare the paint with the sample to ensure that the color difference remains within the standard range.

In conclusion, modifying a car bumper using the vacuum forming process presents unique challenges, particularly in maintaining thickness consistency during high-stretching and ensuring the final product meets stringent automotive standards for UV resistance and color matching. By leveraging advanced techniques such as bubble blowing for thickness control and utilizing high-quality PU paint, we ensure that the final product not only meets the required dimensions but also achieves the desired aesthetic and durability. Our meticulous approach guarantees that the finished bumper aligns with both the functional and visual expectations of the client, delivering a high-quality, reliable solution.
